Renewal = removal?

Looking back, sometimes it seems that our time on Eolian has been dominated by deinstalling things and hauling them off the boat, some large, some small, and some almost trivial.  Here's what I remember so far, over the 15 years that we have now been responsible for her care:
  • I think the first think to go back in 1997 was a rusty  suspended metal three-basket set.  It was ugly beyond belief.
  • Remove a whole host of corroded brass doodads that celebrated dolphins. 
  • Remove another host of straw fabrications, presumably procured in Mexico and attached to various places with generous quantities of silicone
  • Removed an ancient battery charger, and eventually the batteries that it ruined.
  • Removed (and refurbished) the insulation of the refrigerator
  • Removed and plugged the refrigerator opening that had been cut into the countertop, apparently by a drunken logger with a chainsaw that needed sharpening
  • Removed (and replaced) the refrigerator door
  • Removed (and replaced) the original stove/oven.  This was at least 20% by weight congealed grease
  • Removed a 110V crash pump - a large 110V centrifugal pump.  In a situation that needed it, it was likely that the time spent getting it to prime would have allowed the water to rise up and drown the generator.  
  • Removed (and replaced) 3 bronze head thru-hulls and associated leaking bronze tapered plug valves
  • Removed (and replaced) the original bilge pump, installed when there was nothing else in the hull, apparently.  Spelunking skills were required.
  • Removed a corroded and non-functional antenna tuner
  • Removed an unbelievable quantity of "mystery wire" - wires that went nowhere and caused no end of difficulty in troubleshooting electrical problems.  At today's copper prices, I wish that I had saved it for recycling - I'd be rich.
  • Removed (and replaced) the old bowsprit
  • Removed (and replaced) the old inner forestay pad eye
  • Removed  (and replaced) the old Benmar autopilot
  • Removed the leaking fuel daytank
  • Removed (and replaced) the refrigerator cooling water circulating pump
  • Removed (and replaced) the holding tank
  • Removed (and replaced) the bilge pump controls
  • Removed (and replaced) the forward electrical distribution panel
  • Removed two non-functional diesel filters
  • Removed (and replaced) the stern lite
  • Removed (and replaced) the masthead lite
  • Removed (and replaced) the old microwave
  • Removed (and replaced) the water heater
  • Removed (and replaced) the corroded section at the foot of the mainmast
  • Removed (and replaced) all the running rigging
  • Removed (and replaced) the old cockpit canvas/bimini/dodger/side curtains

  • Removed (and replaced) all the head plumbing
  • Removed (and replaced) the exhaust elbow
  • Removed (and replaced) the exhaust manifold
  • Removed (and replaced) the alternator
  • Removed (and replaced) all the original instrumentation (except windspeed/direction)
  • Removed (and replaced) the original inverter
  • Removed (and replaced) all the interior cushions and upholstery
  • Removed (and rebuilt) all the cockpit cushions
  • Removed (and replaced) the large fixed cabin windows
  • Removed (and replaced) four of the eight opening ports
  • Removed the original 110V space heaters
  • Removed (and replaced) the original TV
  • Removed (and replaced) the original VHF
  • Removed the LORAN set (replaced with GPS)
  • Removed the remains of the original airconditioning equipment
  • Removed a non-functional oil change pump
  • Removed (and replaced) the mizzenboom gooseneck fitting
  • Removed all the original wood-grain formica
  • Removed (and replaced) all the engine rubber hosing
  • Removed (and replaced) the original fuel level senders
  • Removed (and replaced) the original fresh water pressure pump
  • Removed (and replaced) the original anchor wash-down pump
Woo boy.  I'm pretty sure that there's more, but the list is depressing enough as it is.  And there are investments that don't show up properly in the list, like a new bow lite, or a new inverter/charger.  Many of the removals above constituted their own projects which are documented elsewhere on this blog (you can search either by keyword or by label, over there on the right).

It seems that our waterline should have moved down...

Well then, it's settled

All the W's are established.  We haul out this coming Thursday at 09:00 at Seaview West.  Roland and Tom are back to managing the West yard (we're fans), they have a new, larger Travelift and newly renovated Travelift dock, and, frankly, it is more convenient not having to traverse the Ballard Locks.

Well, that is if the weather cooperates.  We have hauled out in spite of the weather in the past, but not this time.  If there is a 20 kt crosswind, we will simply remain in our slip and reschedule.

Now it is our task to gather tools and supplies.  Our primary task while the boat is up on stands, and while the yard does the bottom,  will be to do a thorough job of buffing out and waxing the hull.  This is a job that is quite difficult to do from a dinghy, and it is a big job.  Ever painted your house?  How'd you like to buff it out and wax it?  Yeah, that big.

The four W's

It's time.

It's been 3 years since the last one.

I anticipate this like I anticipate a visit to the dentist, and like a visit to the dentist, we put it off as long as possible.  It's time for (cue 'Jaws' music)... the scary H-word...

Haulout

This is where you have to put your pride and joy in the hands of others - where you must put your trust in others as they perform definitely non-boaty things to your partner/baby/home.

For us, this starts when we must partially de-rig the mizzenmast so that Eolian will fit into a Travelift, backwards.  Because of our size, if we pull in to the Travelift slip forwards, the forestay interferes with the rear crossbeam of the Travelift, meaning that the Travelift slings cannot be positioned far enough back to suround our center of gravity:  in other words, if they try to pick us up when we are facing into the slip, we will tip over backwards.  Not good.

So we know we will to backing into the Travelift slip, with all the fun that entails.  Now, apparently due to a Seattle municipal ordinance, all boat yards with haulout capabilities are required to be positioned so that they are exposed to crosswinds.  So we will be backing into the narrow Travelift slip in a crosswind.  Three years ago, it was a 20+ kt crosswind laced with rain and snow.  That event required 5+ yard personnel acting as live fenders because while backing upwind, when it was time to make a right angle turn into the slip, I was able to turn the stern, but the bow continued to point downwind, across the slip, flying from the stern like a flag flies from a flagpole.  I'd like to never have to do that again.

This brings us to the four W's which are required to be on your haulout planning list:
  • When
    Because of my work schedule, we will schedule for a Friday.  But which Friday?  It seems that we are always way early in the year (snow! last time).  In the past, the yards offered price incentives for these early slots, trying to keep their schedules full.  But not anymore.  This time I'd like to try it in warmer, and hopefully less stormy, weather.  So, April or May.  Depending, of course, on availability of yard space.  I need to call them.
  • Why
    Thankfully, we have no major maintenance items.  Just:
    • refreshing of the bottom paint, 
    • a thorough cleaning of the prop and retreatment with Barnacle Ban, 
    • changing the zinc without having to hold my breath in frigid water,
    • and buffing out the hull - much easier to do from scaffolding on shore than from a dinghy in the water
  • Where
    We will be using the Seaview East yard.  They are staffed with extremely experienced people, and are familiar with handling large boats.  In fact, we will be one of the smaller boats in the yard.  I cannot recommend Roland and his staff highly enough.
  • Wine
    Umm... Because it's required?  Life on the hard is, well, hard.   I needed a forth 'W' anyway.

On The Hard

"On the hard" - I think that's a phrase you'll only hear if you're in the boating community.

Every few years, depending on where your boat is moored, it will become necessary to remove it from the water to do maintenance on the normally submerged parts.  It is an experience as traumatic for the boat owner as it is for the boat.  In the yard we use, the relationship you have with the yard manager and the Travel Lift operator is much like that you would have with your family doctor.  They really do understand that your boat is a member of your family, and that you are entrusting your family member's care to them.

Boats are normally supported by gentle, conforming, liquid pressure distributed on every square inch of their submerged surface.  Everything about the haulout is the opposite.  The entire weight of the boat is borne over a very small area, on metal or wood.

But I am ahead of myself.  For us, the first trauma is backing into the Travel Lift dock.  Eolian's rig makes it necessary to do the lift this way.  I've talked before about the difficulty of backing up.  But in a nutshell, because both the thrust from the engine and the rudder are at the stern, any wind or current makes the rest of the boat almost uncontrollable.  Think of a flag, flying from a flagpole.  The bow flies from the stern like a flag.  So we always hope for benign conditions on haulout day.  Sometimes we get it.  But for the last one (in March 2008), we had a 20 kt crosswind, driving rain and temps in the low 40's.  Yuk.  It took a lot of help from the guys in the boatyard (special kudos to Harris!), but we finally got Eolian into position, with no damage.



But my heart is always in my throat when the lift begins.  That's our home!  And it is going straight up in the air!  Are the straps in the right place?  Will they stay in place and not slip?  Will the Travel Lift operator be really, really careful?  And the poor boat - now supported by only two straps.  Please don't let them break! (That's an actual multi-million dollar "oops" - not photoshopped.  Note the poor guy crouched on the stern riding it down.)


Next stop:  the pressure washing station, where the accumulated sea life is unceremoniously blown off the hull.  Sometimes there is enough to make a nice seafood dinner!  All that water is captured and re-used, meaning that it is saturated with expired sea life, so the smell is, um... unique.


Then she gets blocked up, supported on wooden cribbing and braced with special stands so she doesn't fall over.  This is not how she likes to be supported!

And then the real fun begins.  First of all, living aboard while you are on the hard is difficult.  You can't use the heads because they use sea water for the flush.  Next, you can't use any of the sinks on board, because they will just drain on the ground.  The refrigerator is out of commission, because it is water cooled.  The heat pump won't work either, for the same reason.  So, you've gone from a self-sufficient comfortable life, to one which is camping out.  Well, kind of.  You eat out a lot because cooking is hard and washing the dishes is even harder.  You use the marina's toilets and showers.  And when you go to bed at nite, it is difficult to fall asleep.  Something is niggling at your subconscious...  Something is not quite right.  The boat is absolutely stationary.  It feels...  dead.

So you work hard to minimize the time in the yard.  But everything you might want or need is at the other end of a 12-foot step ladder.  It feels like you make a thousand trips a day up and down that ladder.  And everything in the yard is covered with dust and dirt, so no matter how hard you try, the boat gets dirty.  It truly is a race against time.  Because you don't want to be here.  Because the living is *not* easy.  And because the yard charges by the day.

All of us in the yard are in the same situation.  There is a certain camaraderie that develops.  Tools are borrowed, advice is given and expertise is exchanged.  In the evening, when the quiet hours are enforced, people gather and talk.  About why they are in the yard, about boats and about life.  New friends are made, and then forevermore, when you are out on the water, there are more boat names you are looking for thru the binoculars.

When all the work is done, and the bottom has a fresh coat of that $250/gallon paint, it is time for the Travel Lift to come back and pick you up again for the return trip to the water.  Oh joyous hour!

Then life can return to normal.

Project: Mainmast Renewal

Project from 2003

This project was done in concert with the replacement of the holding tank, since the mast had to be removed to provide the necessary access for that project. It is worth remembering that we were doing both of these projects at the same time.


When we took responsibility for Eolian, the butt of the mainmast showed evidence of corrosion, pretty severe in fact. Eventually, the mast was going to have to come out and have the butt repaired. Also, the remainder of the spar had evidence of galvanic corrosion as well, indicating that, like the mizzen, it was going to need to be repainted. Given that the mainmast is like 65 feet long, and about 2 feet in circumference, (that is, about twice as tall, and more than twice the circumference of the mizzen), and that it took most of the summer to repaint the mizzen in place, repainting the mainmast in place was something that just wasn't going to happen.

Pulling the mast out of the boat can only be done with a crane. It requires quite a bit of preparatory work (remove the sails, remove the wiring, remove much of the standing rigging, and finally, free up the remaining standing rigging so that when the crane is in place and the mast is supported, no time is required to loosen turnbuckles which have stood in place for 20 years in a salt water environment). We motored to the boatyard dock, at low tide, and the crew was ready at the crane.

The first problem we encountered was that the corrosion at the mast butt had the mast chemically welded to the mast step. When they first pulled on it, the entire boat rose up 3" in the water... that was a weird feeling. But the mast didn't come out. The yard crew, moving fast, solved this by driving a wedge under the step, distorting it and freeing the mast.

Of course there couldn't be just one problem. Next, at low tide, with the crane attached as low as possible on the mast (if you go too low, it will swap ends once free of the boat...), and with the crane two-blocked (all the way up), there was still about 6" of mast in the boat. After puzzling briefly (the tide was coming back in and the boat was rising...) we got it out by walking the boat forward, out from under the crane and mast. But this meant that putting it back in had to happen at a tide lower than +0.8 feet. Unfortunately, looking at the tide tables revealed that the next qualifying low tide in daylight hours was in January. More on this later. Unfortunately, I got no pictures during this operation - we were way too busy and rushed.

With the mast out in the light of day, the problem at the butt is obvious. The bottom 6 - 10" of the mast is rotten with corrosion.

Also, the entire mast shows evidence of galvanic or electrolytic corrosion. Galvanic corrosion could result if there were an electrical connection between the mast and the internal lead ballast. In this case, the mast would corrode to protect the lead (lead doesn't need protection, but the mast doesn't know that). Or the cause could be electrolytic, caused by, say, the mast being part of an electrical circuit (for example, by having a short in the mast wiring).

Both were possible - the mast step was screwed into the keel area with lag screws which may have connected with the ballast, and bad wiring was in place at the masthead lights. The cure for the latter is obvious. To isolate the mast from the keel, I obtained a piece of 1" thick nylon and cut it to fit as a spacer under the mast step. The nylon will lag bolted to the floor, and the new mast step will be bolted to the nylon, providing electrical isolation.

Further, there was evidence that the tiny drain holes in the mast were not working. There was a high water mark inside the mast some 6-8 feet above the butt. And the drain holes were blocked with corrosion products. I drilled a 1-1/4" hole in the mast step, and routed a trench in the nylon under it, leading to the edge. No more tiny little drain holes.

We talked to LeFiell, the mast manufacturer, and obtained a new mast step and a splice kit* as well as 2 feet of new mast extrusion (at the time, there were only 20 feet of this section left, in the entire world). To make the splice, first the right amount of the mast had to be cut off. And the cut had to be clean and *square* - this part of the mast is very heavily loaded - an unsquare cut would make a kink in the mast.

Using a sheet of newspaper wrapped around the mast, pulled tight with the edges matching, I colored the edge of the paper with a magic marker. I cut to very near this line using a skill saw with an abrasive cut-off blade, and then did a little clean up with an angle grinder and finally, a file. This surprisingly simple method (which I discussed with a Boeing machinist beforehand) produced excellent results - it came out very good!

Next, 33 holes had to be drilled into the splice inserts above and below the splice, on both sides... totaling 132 holes. Each had to be laid out, drilled, over drilled in the mast, countersunk, and then the matching hole in the splice insert had to be tapped. The picture shows the process 1/4 done, with one splice insert attached at one end. It took an entire day, but when it was finished, the mast was whole again (but an inch shorter... to accommodate the thickness of the nylon isolator).

While the mast was horizontal, it was an excellent time to replace the partially functional masthead light and the decaying VHF antenna. We also pulled some new wires, and left a pull string in the wiring conduit as insurance for the future.

Now, painting the mast. After a thorough scraping to break open all the corrosion "worms" under the paint, we gave it a heavy sanding with 150 grit sandpaper. Next a coat of zinc chromate corrosion protector, then a coat of epoxy primer. Sand again. Then 2 coats of 2-part polyurethane finish coat.

Unfortunately, this was happening late in the year, it proved impossible to get the high gloss that this paint can deliver. Despite application as early as possible (10 am, just after the humidity had fallen below the dew point), and with a beautiful finish still in evidence by 19:30 in the evening, by the next morning the dew had severely blushed the finish.

We gave up and had the yard spray on a final coat; they kept the mast inside their heated building (it barely fit, on a diagonal) until the paint was fully cured. Looks pretty good, doesn't it!

And because we were not willing to wait until January for a daytime tide low enough for the yard crane to restep the mast, we rented a big crane from Ness (well, we shared the rental with two other boats who also needed it).

I got one picture of the pick and hoist. I can't give enough credit to Rolland and Harris, the Seaview West guys who managed the process. With 30 years in heavy industry, I think I am qualified to say that these guys and the Ness crane operator really know their stuff.

Finally, after hooking up the wiring in the newly painted bilge area (with that new holding tank in place), it looks great!



* Splicing of mast extrusions is not uncommon, especially in the larger sections. An aluminum extrusion press is a batch machine - there is a maximum size to the slug of metal which can be placed into the press chamber before it is closed. Large mast sections use a lot of metal for every foot of length, and the largest presses cannot hold enough metal to create an extrusion long enough to make a seamless, long, large cross section, heavy wall mast.
